D'you happen to know of anywhere I can go in Vancouver to get foam blocks computer-cut to my specifications? Most of the things I've found online are very very expensive and they're mostly for industrial prototyping for rather small objects.

you haz exacto knife, or better yet an Olfa Knife ? set to max length on a new blade you can carve some truly awesome forms. I used do so as a signwriter. Skill up my friend and you wont need a 'puter. There are still plenty of foam inserts around whitegoods to practise on too.
